I'm wary of it as well but I have seen half tone digital black printing produce the shadow effect I'm after and it was the only way to stay under colour limit. I guess I should just used images showing how it will look rather than incorporating the actual half tone pixels which is what has created the weird moire effect.

The moire issue may be because of resizing/resampling. What angles are you doing your halftones at anyway? 90 degrees seems to be a common no-no when it comes to halftones.

Here are a couple guides written by artists here:

- Choosing the halftone that's right for you: A halftone tutorial by ramyb

Do keep in mind that your thumbnail should be a simple crop of the design and the comp should have both the design and a representative mockup on a t-shirt.

Thanks for the guides. I've been using Illustrators basic graphical dots patterns. But clearly that isn't working.

As for the thumbnail... Oh to be able to edit my post. Colour me resigned.

You can do a lot with Illustrator and halftones. Start with a black/white gradient that works for your image, then use the Effect > Pixelate > Color Halftone command. I generally use a an 8-16 pixel size and set all angles to 45. That keeps it from getting too repetitive/square. After that you use the object > expand command, allowing you to trace the pattern, making it a vector object for recolor, resize or other styling effect.

There's lot of tutorials online on this, so have a look. Good luck!
